Cleaning and maintenance of an industrial floor

The life of a floor coating is not determined on the day it is applied; it is determined a little more with every day that follows. A well-applied coating can age early with the wrong maintenance, while an average coating can serve longer than expected with the right care.

In this article we explain the correct cleaning method for each type of coating, which chemicals cause damage, where wear starts and at what point repair should come into play. At the end you will find a maintenance calendar showing weekly, monthly and annual tasks.

Five Factors That Wear a Coating

  • Abrasive dirt. Grains of sand and dust on the floor act like sandpaper under the wheels that pass over them. This is the most widespread and least noticed factor wearing a coating. Regular sweeping is, in fact, an anti-wear measure.
  • The wrong chemical. Highly alkaline or acidic cleaners dull and soften a resin surface over time. The pH range stated by the coating manufacturer must not be exceeded.
  • Point loads. The small feet of heavy equipment, rack corners and pallet edges cause local crushing. Load-spreading pads prevent this damage.
  • Chemical spills. Leaving spills of oil, acid and solvent causes staining of the surface and damage to the resin. Time is critical; a spill cleaned up immediately usually leaves no mark.
  • Thermal shock. Particularly with epoxy coatings, sudden cleaning with hot water can cause the coating to lift. Where this condition exists, the system should be specified from the outset as polyurethane concrete it should be specified.

The Right Cleaning for Each Type of Coating

Not every coating tolerates the same cleaning. The distinctions below are for the systems most commonly encountered.

Epoxy Floors

Cleaned with neutral or mildly alkaline cleaners using warm water. Abrasive scouring pads and wire brushes must be avoided; they scratch and dull the surface. Hot water and steam cleaning are not recommended. For tyre marks, special cleaners suitable for the coating are used; solvent-based products can soften the surface. Details: epoxy floor coating.

Polyurethane and Polyurethane Concrete

Their chemical and temperature tolerance is higher; in food plants they can be washed with hot water and suitable chemicals. Even so, the pH and temperature limits given by the manufacturer must be observed. On textured surfaces, using a scrubbing machine is significantly more effective than a flat mop; the dirt between the texture only comes out with mechanical action. Polished and Hardened Concrete

One of the easiest systems to maintain. A neutral-pH cleaner and regular mechanical cleaning are sufficient. Acidic products must never be used; they break down the silicate structure at the surface and cause a permanent loss of gloss. When the gloss diminishes over time it can be recovered by re-polishing. Where Does Wear Start?

On a floor, wear is never evenly distributed. When inspecting, look directly at the following points:

  • Doorways and passage mouths: Areas where all the traffic narrows and dirt is carried in from outside.
  • Turning points: Where forklifts and pallet trucks turn on the spot, torsion is applied to the surface.
  • Ramps: Both traction and shear forces act at the same time.
  • Rack feet and pallet corners: Point loads and impact.
  • Joint edges: Edges break away under wheel impact; these are the areas requiring the earliest attention.
  • In front of loading docks: Continuous heavy traffic and the ingress of dirt from outside.
  • Water and chemical discharge points: Areas that stay permanently wet.

The first signs of wear seen at these points (loss of colour, loss of texture, edge breakout) can be remedied with small interventions; if postponed, the whole area is affected.

When Should Repair Come Into Play?

The most common thought that delays the decision to repair is "there is no big problem yet". Yet damage in a coating does not progress in a straight line; once the surface is breached, the concrete beneath begins to be affected directly and it accelerates from that point.

  • Act immediately: Places where the coating is breached and the concrete beneath is visible. Moisture and chemicals entering here spread beneath the coating.
  • Plan for the short term: Lifting at the edges, blistering, wide cracks. These are signs of loss of adhesion and they spread.
  • Monitor: Loss of colour, dulling, slight loss of texture. This is an aesthetic problem, but it shows that the protective topcoat has come to an end.
  • Joint maintenance: Joint sealant is a consumable; when it wears it must be renewed. Details: joint sealing applications.

In spot repairs the new layer must be compatible with the existing coating; otherwise the repair patch itself becomes a weak point. If there is damage in the substrate, first concrete repair must be carried out.

Maintenance Calendar

Daily / weekly

  • Removing abrasive dirt by sweeping or vacuuming.
  • Cleaning up spills without leaving them.
  • Placing mats and dirt traps at the entrances.

Monthly

  • Machine wet cleaning with a suitable chemical.
  • Special cleaning of tyre marks and heavily soiled areas.
  • Visual inspection of high-traffic points.

Annual

  • Systematic inspection of the whole floor and preparation of a wear map.
  • Checking the joint sealants and renewing them if necessary.
  • Carrying out spot repairs.
  • Assessing re-polishing on polished floors.
  • Reviewing the product compatibility of the chemicals used by the cleaning team.

Frequently Asked Questions

How should I clean an epoxy floor?

With a neutral or mildly alkaline cleaner and warm water. Abrasive pads, wire brushes and the use of hot water or steam must be avoided. Regular sweeping is more important than chemical cleaning, because what really wears the surface is the sand and dust on the floor.

How are tyre marks removed?

With tyre mark removers specially developed and compatible with the coating. Solvent-based general-purpose products can soften and dull the surface. They should not be applied to the whole floor without a trial on a small area.

There are scratches in the floor — what should be done?

Superficial scratches are an aesthetic problem and show that the protective topcoat is wearing. If the coating is not breached it is not urgent; but a topcoat renewal should be planned. If the scratches go all the way down to the concrete, a spot repair should be carried out without delay.

The coating has started to lift — is a partial repair possible?

If the lifting area is limited and the adhesion of the coating around it is sound, a partial repair can be made. But if the lifting is widespread, there is a systemic problem underneath caused by moisture or surface preparation; in that case a spot repair will not be permanent.

How often should I have a professional inspection?

A comprehensive inspection once a year is sufficient for most facilities. In facilities with heavy traffic and high chemical exposure, a six-monthly inspection is recommended. The inspection maps the points of wear and produces the maintenance plan for the coming period.

What should I tell my cleaning team?

Share in writing which chemical is to be used, the correct dilution ratio, which pads and brushes are suitable and which products must never be used. A significant proportion of coating damage arises from well-intentioned but incorrect cleaning.
