Concrete Damage Repair Methods

Section Repair (Trowel and Spray)

Once the deteriorated concrete has been removed, the section is rebuilt with a polymer-modified, shrinkage-compensated repair mortar. Trowel application is used on small and medium areas and the spray (shotcrete) method on large surfaces.

Reinforcement Protection and Additional Reinforcement

A cement or epoxy-based corrosion inhibitor is applied to the cleaned reinforcement. Where the loss of section in a bar exceeds a certain proportion, additional reinforcement is added in accordance with the design.

Formed Repair

In deep and extensive damage, formwork is erected and a flowing repair mortar or grout is poured. This is advantageous over trowel application in terms of achieving complete filling with no voids.

The Application Process

  • 1. Damage map: Hollow areas are marked by visual inspection and hammer tapping; the depth of carbonation is measured.
  • 2. Removing the deteriorated concrete: The damaged area is removed until sound concrete is reached. The area behind the reinforcement is opened up so that the corrosion products can be cleaned off completely.
  • 3. Cleaning the reinforcement: The reinforcement is freed of rust by blasting and a corrosion inhibitor is applied. Additional reinforcement is added if necessary.
  • 4. Bonding bridge: The surface is brought to a saturated surface-dry condition and a bonding bridge is applied.
  • 5. Application of the repair mortar: The mortar is applied observing the recommended coat thicknesses and the surface is finished.
  • 6. Curing and protection: Curing is carried out so as to prevent early loss of water; a protective coating or impregnation is then applied.

Technical Notes and Standards

  • Structural repair mortars are divided into classes R1-R4 within the scope of TS EN 1504-3 ; in load-bearing elements R3/R4 is generally required.
  • Corrosion protection of reinforcement is covered by TS EN 1504-7, and bond verification is carried out to TS EN 1542 .
  • The modulus of elasticity of the repair mortar must be compatible with the existing concrete; an excessively rigid mortar can separate at the edges.
  • Repair only makes good the damage; if the cause is not removed, it recurs in the same area within a short time.
  • Inadequate curing is the most common and most easily prevented error in concrete repair.

Frequently Asked Questions

Is it enough to repair only the spalled area?

Generally not. Around the spalled area there are zones that have not yet become visible but have carbonated and begun to delaminate. If these zones are not identified and repaired at the same time, the damage reappears in the adjacent area within a short time.

Why must the repair mortar be a special product?

Ordinary cement mortar shrinks and cracks and does not bond adequately to the existing concrete. Repair mortars are polymer-modified, their shrinkage is compensated for, and they provide high adhesion. They also provide the alkaline environment needed to protect the reinforcement.

How much section loss requires the reinforcement to be replaced?

This is determined by design check; the remaining cross-sectional area is measured and the load-carrying capacity is calculated. When it falls below a certain threshold, additional reinforcement is added. The decision must be made by measurement and calculation, not by eye.

Will it spall again after repair?

Not if the cause of the damage has been removed and the correct system has been applied. However, if water ingress is continuing, if the source of chlorides has not been eliminated, or if a protective layer has not been applied, corrosion continues to progress and spalling appears in new areas.
