Floor Coating Systems and Selection Criteria

Epoxy Floor Coatings

These are two-component resin systems. They are superior in chemical resistance, hardness and hygiene, and are the standard solution in food, pharmaceutical and manufacturing facilities. They are applied in layers as primer, body coat and top coat. Depending on thickness, different systems can be designed as clear primer, thin film, self-levelling or trowel-applied mortar.

Polyurethane and Polyurethane-Concrete Systems

More elastic than epoxy, polyurethane coatings offer an advantage against thermal shock and moving cracks. Polyurethane-concrete (PU concrete) systems resist large temperature differentials, steam cleaning and organic acids; they are preferred in dairy, meat and beverage production facilities.

Acrylic and Methacrylate (MMA) Coatings

These systems cure very quickly and, under suitable conditions, can be returned to service within a few hours. They stand out in time-critical projects such as cold stores and facilities where production cannot be halted. Being applicable at low temperatures is a significant advantage.

Decorative Systems: Microcement and Stamped Concrete

Microcement is a cementitious decorative coating applied a few millimetres thick; being applicable over an existing floor without demolition is an advantage in refurbishments. Stamped concrete is an exterior solution in which texture is given to fresh concrete by applying moulds and colour.

Mechanical Surface Treatments: Polishing and Dustproofing

This is a method in which the existing concrete itself is improved rather than covered. The surface is densified with progressive diamond grinding and a lithium silicate hardener; dusting is prevented, and wear resistance and gloss increase. In the long term it is one of the lowest-maintenance-cost solutions.

The Application Process

  • 1. Floor analysis: The compressive strength, surface tensile strength, moisture content and flatness of the existing concrete are measured. Service loads, chemical exposure and hygiene expectations are determined.
  • 2. Mechanical surface preparation: The laitance layer is removed by diamond grinding, milling or shot blasting to obtain an open-pored surface into which the coating can key. This step is the most critical stage in determining the life of the coating.
  • 3. Repairs and details: Cracks are filled with resin, and voids and spalls are made good with repair mortar. Anchor grooves are cut at wall bases and around drains.
  • 4. Primer: A primer is applied to balance absorbency and improve adhesion; where required, quartz is broadcast to provide mechanical keying.
  • 5. Body coat and top coat: Application is carried out coat by coat according to the system thickness. In areas where slip resistance is required, aggregate is broadcast before the top coat. Waiting times between coats are adjusted according to temperature and humidity conditions.
  • 6. Curing and return to service: The curing time needed for the coating to reach full chemical resistance is observed. Different waiting times apply for light foot traffic, vehicle traffic and chemical contact.

Technical Notes and Standards

  • The surface tensile (pull-off) strength of the concrete to be coated is generally expected to be 1.5 N/mm² or above; at lower values the substrate must be improved first.
  • If the relative humidity within the concrete is high, blistering may occur in resin coatings; application should not begin without taking a measurement.
  • Screeds and floor mortars are classified within the scope of TS EN 13813 .
  • Slip resistance can be assessed by the TS EN 13036-4 pendulum test; on wet floors this value is decisive for safety.
  • Concrete surface protection systems are defined within the scope of TS EN 1504-2 .
  • At floor-to-wall junctions, a coved (radiused) detail instead of a skirting makes cleaning easier in hygienic areas.

Frequently Asked Questions

Should I choose epoxy or polyurethane?

The deciding factor is the conditions of use. If chemical resistance and hardness are the priority, epoxy is more suitable; if there is a risk of thermal shock, vibration or moving cracks, polyurethane is the better choice. In food facilities where hot water and steam cleaning are used, polyurethane-concrete systems are preferred.

Can I have a coating applied without breaking up my existing floor?

In most cases, yes. If the existing concrete is sound, the coating can be applied directly after mechanical surface preparation. Thin decorative systems such as microcement can also be applied over ceramic tiles and terrazzo. However, if there is a structural problem, persistent moisture or a loose layer in the floor, these must be dealt with first.

When can I use the floor after application?

This depends on the type of system and the ambient temperature. As a general rule, 24 hours is required for foot traffic, 2-3 days for light vehicle traffic and 7 days for full chemical resistance. With MMA-based systems this period falls to a few hours.

Do floor coatings become slippery?

Smooth, gloss-finished surfaces can become slippery when wet. In wet areas, on ramps and in food production zones, the required slip resistance is achieved by broadcasting quartz or aluminium oxide aggregate before the top coat. As slip resistance increases, cleaning becomes harder; this balance is set according to use.

What should I do to extend the life of the coating?

Regular cleaning is the most effective measure; sand and dust accumulating on the surface act like an abrasive and accelerate wear. Choosing forklift wheels of a suitable material, preventing heavy impacts and cleaning up chemical spills quickly all increase service life significantly.
